A road construction contractor reported that a Doosan DX380LC-5 excavator's hydraulic oil had turned completely black and smelled burnt. The main pump made a loud "hissing" or "whining" noise whenever the engine was running, even with the safety lock lever engaged. The hydraulic tank temperature was exceeding 95°C.
The technician first drew an oil sample. The black color and burnt smell indicated severe "coking" (oil oxidation from extreme heat) rather than just dirt. The hissing noise with the controls in neutral pointed directly to the hydraulic pump circuit. He checked the "Pilot Pressure" at the pump regulator port. The pressure was 0 bar, instead of the standard 40 bar.
He removed the "Pilot Pump" (a small gear pump bolted to the main pump housing). Upon disassembling the pilot pump, he found the "Needle Bearing" between the drive shaft and the gear hub had completely disintegrated. The metal shavings from the bearing had been pumped through the pilot pressure line directly into the "Main Pump Regulator" housing.
The debris jammed the "Regulator Spool" in the "Max Displacement" position. In a neutral state, the main pump should destroke to near-zero flow to prevent heat generation. Because the spool was jammed, the main pump was locked at maximum angle. The pump was continuously forcing 380 bar oil against the closed center main control valve. This constant high-pressure bypass generated the massive heat (coking the oil) and the hissing noise (fluid escaping through internal relief passages).
The repair required a complete main pump and pilot pump overhaul. The regulator spool was replaced, and the internal galleries were acid-flushed. The hydraulic tank was drained, cleaned with lint-free rags, and refilled with fresh ISO 68 oil. A high-flow return filter was installed. The oil temperature stabilized at 75°C, and the hissing noise disappeared.
