Curing Engine Stalling And Black Smoke On A Komatsu PC200-8M0 Excavator

A quarry operator reported that a Komatsu PC200-8M0 excavator was producing thick black smoke from the exhaust and would stall when the boom was raised quickly. The engine ran smoothly at idle. The hydraulic pump was suspected initially, but the stalling occurred even when the pump was destroked (minimal load).

The technician checked the fuel filters and air intake, which were clean. The focus shifted to the EGR (Exhaust Gas Recirculation) system. The EGR valve is designed to open at specific times to reduce NOx emissions by mixing exhaust gas with fresh air. If it sticks open, it floods the intake manifold with unburnt gas, displacing the oxygen needed for combustion.

The EGR valve was removed. The valve stem was found to be seized in the open position by a hard carbon deposit. This is a common issue in machines doing short-cycle work where the engine doesn't get hot enough to burn off the residue. With the valve stuck open, the engine was effectively "choking" on its own exhaust. When the hydraulic load increased, the engine needed maximum air, but the EGR was dumping exhaust gas in, causing the stall and black smoke.

The technician cleaned the EGR valve stem and bore with a specialized solvent. The valve actuator motor was tested and found to be functional. After reinstalling the clean valve, the black smoke cleared, and the engine accepted full load without stalling. The EGR cooler was also checked for cracks, as coolant mixing with exhaust can accelerate carbon buildup.
