Curing Slow Pilot Response And Joystick Drift On A Komatsu PC490LC-11 Excavator

A heavy civil contractor reported that a Komatsu PC490LC-11 excavator was responding sluggishly to joystick inputs. The boom and stick moved slowly, and the operator had to move the joystick much further than normal to initiate motion. Occasionally, the boom would drift slowly upward when the joystick was released.

Because the issue affected all functions, the technician suspected the pilot hydraulic system. The pilot pump supplies the low-pressure oil (typically 500 psi) that actuates the main control valve spools. A gauge was connected to the pilot pressure test port. The reading was a sluggish 280 psi, far below the specified 500 psi.

The pilot pump is a separate gear pump attached to the main hydraulic pump housing. The technician removed the pilot pump cover. The gears and housing were scored, indicating a lack of lubrication or cavitation. However, the main hydraulic system was functioning, suggesting the main pump intake was fine.

The technician inspected the hydraulic tank breather cap. The breather allows air to enter the tank as the oil level drops, preventing a vacuum. The breather filter was completely clogged with fine cement dust. This created a partial vacuum inside the hydraulic tank. While the large main pump could overcome this vacuum due to its high suction lift, the smaller pilot pump could not, causing it to cavitate and lose pressure.

The low pilot pressure meant the main control valve spools were not fully shifting to the "full flow" position, resulting in the slow, sluggish movement. The drift was caused by the spools not centering perfectly due to the inconsistent pilot pressure.

The repair involved replacing the clogged breather cap with a new one (and adding a dust shield extension), replacing the scored pilot pump gear set, and flushing the pilot filter. The pilot relief valve on the main control valve was also checked and reset to 500 psi. After bleeding the air from the pilot lines, the excavator's joystick response became crisp and immediate, and the drifting ceased.
