Fixing “Black Smoke On Lift” And “Intake Backfire” On A Hyster H40XT Forklift

Sep 01, 2026

A heavy steel yard reported that a Hyster H40XT (4.3L Perkins diesel) forklift emitted thick black smoke whenever the operator raised a heavy load. Simultaneously, the engine lost power, and a distinct "popping" sound (backfire) was heard from the air intake manifold. The engine idled perfectly smoothly with no load.

The technician first checked the fuel system, suspecting a faulty injector, but the injectors passed a pop-test perfectly. The symptom of intake backfire and black smoke simultaneously is a classic indicator of a severe air starvation issue under load. He checked the "Air Intake Restriction Gauge" on the air cleaner; it was pegged in the red "service required" zone.

He removed the air filter element. The filter was clean, but he noticed the bottom of the "Air Cleaner Housing" was cracked open. The forklift had previously bounced heavily on a pothole, fracturing the plastic housing. Unfiltered, dusty air was being sucked directly into the turbocharger compressor.

He then inspected the "Turbocharger Wastegate Actuator Lever." The lever was rusted solid and packed with fine steel dust. The wastegate is designed to open and bypass exhaust gas to prevent over-boost. However, because the lever was seized in the fully OPEN position, the turbocharger could not build any boost pressure. When the operator commanded a lift, the engine ECU injected fuel to match the load, but without turbo boost, there was insufficient oxygen to burn the fuel. This caused the heavy black smoke.

The intake backfire was caused by the extreme lean condition. The unburnt fuel mixture in the cylinders ignited at the wrong time (valve overlap), sending a pressure wave back out through the intake manifold and the turbo compressor.

The repair involved replacing the cracked air cleaner housing and installing a genuine high-capacity Donaldson air filter. The turbocharger was replaced with a remanufactured unit because the compressor wheel bearings were destroyed by the ingested dust, and the wastegate could not be serviced separately. The intake manifold was cleaned of dust and unburnt carbon. After reassembly, the forklift lifted full loads with clean exhaust and no backfiring.
