A beverage distribution center reported a dangerous issue on a Linde E20 electric forklift: the forks would sometimes drop rapidly when lowering a heavy pallet, and the mast would shudder violently. This posed a significant safety risk for operators stacking pallets on high racks.
The technician first examined the hydraulic control block. The Linde E20 uses a proportional lowering valve that regulates the flow of oil returning from the cylinders to the tank. This valve is electrically controlled by the joystick lever. By moving the lever slightly, the operator should lower the load slowly. When the technician commanded a slow descent, the load would "jump" down, indicating the valve was opening fully instead of proportionally. The valve was removed and tested. The solenoid coil was functional, but the valve spool inside the housing was stuck in the fully open position due to varnish buildup from overheated hydraulic oil. The varnish had caused the spool to seize, bypassing the electronic control.
The shudder was a mechanical side effect. With the lowering valve stuck open, the oil pressure dropped instantly, causing the mast chains to lose tension momentarily. This "sudden slack" caused the chains to whip and the mast to shudder. Additionally, the technician found that the "U-cup" seals on the lift cylinder pistons were worn. This allowed oil to bypass from one side of the piston to the other, exacerbating the instability during the rapid pressure drop.
The repair involved cleaning the proportional valve spool with fine solvent, replacing the coil housing to ensure a proper magnetic field, and replacing the lift cylinder seals. The hydraulic oil was replaced with a high-quality ISO 46 fluid to prevent future varnish buildup. After the repair, the operator had precise, feather-touch control over the lowering speed, and the mast shudder was eliminated.
