A quarry operator reported that a Case 721G wheel loader made a violent, shuddering "clunk" when shifting from Neutral to Forward. Additionally, while idling in Neutral with the engine running, the transmission made a loud, rhythmic chattering noise that sounded like gears grinding.
The technician first checked the main hydraulic pressure. The pressure was within spec at 15 bar in Neutral, but spiked to 28 bar instantly when shifted to Forward, bypassing the smooth modulation phase. He connected the diagnostic tool and verified the "Directional Solenoid" commanded a proper PWM signal, but the mechanical response was instantaneous.
He removed the transmission solenoid valve block. The "Forward Clutch Solenoid" was inspected. The internal "Micro-Filter Screen" protecting the metering orifice had burst outward, allowing a chunk of friction material to enter the valve chamber. The debris jammed the modulation spool in the fully open position, sending direct line pressure to the forward clutch without the designed 2-second ramp-up, causing the violent engagement.
To address the Neutral chatter, he traced the torque converter charging circuit. He removed the "Torque Converter Relief Valve" located in the valve body. The internal poppet and spring were found heavily worn and scored. The worn valve failed to maintain a stable back-pressure in the converter charging circuit. In Neutral, the low-pressure fluctuations caused the converter lock-up clutch to flutter against the flywheel, generating the rhythmic chattering noise. The root cause of both the debris and the valve wear was discovered to be a cracked transmission oil pickup tube O-ring, which had allowed the pump to ingest air, cavitate, and churn the oil into a frothy mixture that destroyed the internal valve components.
The repair involved replacing the solenoid valve block, the torque converter relief valve cartridge, and the damaged pickup tube O-ring. The transmission sump was flushed, and new TO-4 fluid and filters were installed. After bleeding the system, the Forward engagement smoothed out to a firm but shock-free application, and the Neutral chatter completely disappeared.
