Wirtgen Equips W205 Large Milling Machines with “Level Pro Active” Intelligent Depth Automation and Automated 3D Milling Package

Wirtgen, a Wirtgen Group brand, has rolled out the "Level Pro Active" automation package across its W205 series large milling machines, targeting full-depth pavement rehabilitation on highways and complex intersection reconstruction projects. In milling operations, maintaining the target depth across the full 2-meter-plus cutting width has historically depended on the operator's constant micro-corrections to the leveling system. As the machine travels over crown transitions, superelevated curves, and patched subgrade, the drum naturally wants to follow the existing pavement surface rather than the design grade. This depth creep produces a wavy milled surface that requires additional material to restore, or worse, results in under-milled sections that leave weak, structurally compromised asphalt in place.

The Level Pro Active system replaces the previous generation's mechanical sensor mast with a "Robust Displacement Sensor Array" mounted directly inside the milling depth hydraulic cylinders. The engineering breakthrough is the "Cylinder-Position Dead Reckoning" approach. Because the milling drum is fixed to the chassis and lowered by the hydraulic cylinders, the exact vertical position of the cutting edge is mathematically derived from the cylinder stroke. By measuring cylinder displacement with 0.1-millimeter resolution and fusing it with the chassis pitch and roll data from the onboard IMU, the system calculates the true cutting-edge elevation in real-time, independent of any external reference beam.

When paired with the optional 3D machine control package, the W205 receives a digital terrain model from a total station or GNSS rover and autonomously commands variable milling depths across the cut width. In intersection reconstruction-where the pavement transitions from a mainline cross-section to a curb-and-gutter profile-the system automatically raises and lowers the drum to follow the design surface, producing a variable-depth cut that is ready for paving without manual depth adjustment. Furthermore, the "Auto-Start" feature for the second milling cut detects the ramp transition point and automatically engages the drum to eliminate the operator's ramping inconsistency. This automation increases milling productivity by 18% and reduces finish-grade rework by 30% on complex intersection projects.
