KION Group Launches “Digital-Twin” Predictive Maintenance for R70-Series AGV Forklifts

The KION Group (Still brand) has introduced a "Digital-Twin" predictive maintenance platform for its R70-series Automated Guided Vehicle (AGV) forklifts. In fully automated deep-freeze warehouses (-25°C), a sudden component failure of an AGV can halt the entire logistics chain, requiring manual intervention in freezing conditions.

The Digital-Twin system creates a virtual replica of each AGV in the cloud. The engineering core is the "Motor Current Signature Analysis" (MCSA). The system monitors the high-frequency AC current waveform of the traction motor. By analyzing the frequency harmonics, the system can detect early signs of bearing wear inside the motor before any mechanical noise occurs. When specific harmonic frequencies spike, the digital twin flags the motor for replacement during the next scheduled downtime.

Furthermore, the system features a "Battery Thermal Degradation Model." The virtual model simulates the internal cell temperature and state of charge during every driving and lifting cycle. If the model predicts that the battery temperature will exceed safe operating limits within the next 15 minutes (due to high-duty cycle and freezing ambient air), it automatically routes the AGV to a charging station to cool down, preventing irreversible lithium plating. This predictive capability reduces AGV unplanned downtime by 50% and extends battery life by 18%.
